Each time I open an email in my inbox I get this empty Custom 1 popup box.
How can prevent this from happening?

Hard to say without details about what you are seeing.
If it is a Toolbar, you can disable it via View-> Toolbars

If it is hard to describe in words, post a screenshot somewhere instead and
provide us the link to it.

each time i double click on a inbox email a popup box will appear along with
it.

i can drag the box into the email toolbar area and it will become an empty
toolbar named "Custom 1". When i close the email the popup closes with it.
When i open another email, the popup appears again with it. also, if i
double click on the caption bar of the popup it will insert itself into the
email as a new toolbar with nothing in it called "Custom 1". it does this
everytime i open an email.

you can see exactly what the popup looks like if you open outlook then
choose view, toolbars, Cutomize, New. it should create a small box named
"Custom 1".

If it shows up in View-> Toolbars->Customize... then you can also delete it
there.
If it recreates itself at startup of Outlook, it might be that you
outcmd.dat file is damaged. To reset it, rename it to .old

Roady, Thanks for your help on this. I was able to determine, after thinking
more about this problem, that word may just be the culprit here. I went into
ms word and under the toolbars menu I found the Custom 1 toolbar addition. I
deleted it and no longer got the toolbar popup when opening email. This
morning I opened my outlook and an email and voila, it's back! So i'm trying
to determine why the Custom 1 toolbar was added again.

Hi there,

I've had similar problems with my Office 2003 apps adding custom toolbars with nothing in them. I'm on XP with all the latest updates.

Here is a screen shot of what I was seeing:

The blank toolbars perhaps appeared based opening emails in RTF format that called Word. Turning them off display of the toolbars did not seem to stop them from coming back, but turning off Word as an Editor for RTF Files under Options > Mail Format in Outlook may have solved the problem.

Thoughts?
