When printing exactly the same page from Adobe (similar results for Word &
Excel), the HP Laserjet 4100 produces a file that is just 200kb, whilst a HP
Laserjet 4200 produces a spool file of 5MB.
The drivers are both PCL5e, all other settings appear the same.

Anyone know why this is? or what i can check ?

Compare the options within the printer drivers. Printer resolution,
postscript level, and HP's printing "language" options should be looked at.
An example, "RAW" or "Graphics" mode is usually most reliable, but may cause
high output file size. The exact names of the options may differ from
printer driver to driver, and certainly from one printer mfr to another.

Device fonts also play a big part in this. I would think that the 4100 and
4200 have the same fonts but if the driver is configured to substitute fonts
on the 4100 and the 4200 is configured to download the fonts, then all the
font information gets added to the print job.

The default setting on the 4100 provided on the Server 2003 CD for TrueType
Font == substitute with device font.

This setting is in printer properties/ advanced / Printing Defaults /
Advanced

Are you using drivers from HP for both devices?
