I had a couple instances where a PDF I created and
attached to an email was received by my clients as a
winmail.dat file. Why does this happen, and how can I
prevent it?

the usual answer to this problem is that you are sending in Rich Text Format
to a non-Outlook User.
Try sending in plain text (preferred) or HTML to this client and see if it
makes a difference.
